How to Calculate Forklift Aisle Width and Turning Radius Before You Buy
A forklift that does not fit your aisles is an expensive mistake. Use one simple formula, a real datasheet example and a free calculator to check the fit before you place an order.

Aisle width = turning radius + load distance + pallet depth + 200 mm clearance. For a 2-ton Risenmega EFL201 carrying a pallet 1,000 mm deep along the forks, that adds up to 3,683 mm. Most buyers look at the forklift's capacity and lift height first. Aisle fit comes second, often too late. Two numbers on every datasheet decide whether the machine works in your building.
How tightly the truck turns
This is the outer radius of the smallest circle the forklift can drive. It tells you how much room the truck body needs to swing around a corner. Example: EFL201.
How wide the aisle must be to stack
This is the aisle width needed to turn 90° and place a pallet into a rack. It is larger than the turning radius because it includes the load. Example: EFL201, 1000×1200 pallet.
Why it matters: a forklift can turn in a small space and still be unable to stack in your rack aisle. Always compare your aisle with Ast, not with the turning radius alone. This is also what safety rules ask you to plan for: OSHA requires sufficient safe clearances for aisles, doorways and turns wherever mechanical handling equipment is used.
How to Calculate Forklift Aisle Width in 4 Steps
Datasheets publish Ast for you, but only for standard pallets. If your pallet, load or layout is different, use this planning formula. It reproduces the published EFL201 figures exactly.
Wa = turning radius | x = load distance (front axle to fork face) | L = load depth along the forks | C = safety clearance (200 mm)
Read the datasheet
Find Wa (turning radius) and x (load distance). For the EFL201 they are 2,078 mm and 405 mm.
Measure your load
Measure the depth of the load along the forks, including any product that overhangs the pallet. A 1,000 mm pallet gives L = 1,000 mm.
Add the numbers
2,078 + 405 + 1,000 + 200 = 3,683 mm. That is the narrowest aisle for right-angle stacking with this pallet.
Compare with your real aisle
Measure the clear gap between racks or product, not the drawing. Add extra buffer where people walk or racking is high.

Pattern to remember: every extra millimetre of load depth costs one extra millimetre of aisle. The formula is a planning tool. Always confirm the final Ast on the datasheet for your exact configuration.

Do Not Forget U-Turns, Cross Aisles and Doorways
Stacking is only one movement. Forklifts also turn at aisle ends, cross aisles and dock doors, and each of those needs its own check.
Quick U-turn rule: a full U-turn needs about twice the turning radius. For the EFL201 that is 2 × 2,078 = 4,156 mm. For the CQD15S forward-moving electric stacker (turning radius 1,765 mm) it is 3,530 mm.
Also measure the overall width against your narrowest doorway or gate. The EFL201 is 1,080 mm wide and the CQD15S is 1,090 mm. Leave room on both sides so the operator can pass safely.
Glass Panels, Long Loads and Forklift Vacuum Attachments
The formula works for any load, but a standard pallet is not always what you carry. Glass, steel plate and concrete slabs are often much longer than 1,200 mm, and that changes everything.

A load 2,660 mm long along the forks would push the same forklift's aisle need to roughly 5.3 m or more (2,078 + 405 + 2,660 + 200). 5 Costly Aisle-Width Mistakes to Avoid
- Comparing the aisle with the turning radius onlyTurning radius is not the stacking aisle. Always use Ast or the formula above.
- Measuring the pallet but not the loadProduct that overhangs the pallet makes the load deeper and the aisle wider.
- Trusting the floor plan, not the floorColumn guards, sprinkler pipes and pallets that lean into the aisle reduce the real width. Measure on site.
- Skipping the cross aisles and door widthsMany buyers check the racking aisle and forget the dock door or the corner that leads to it.
- Forgetting lift height and mast heightLowered mast height decides whether the truck passes under doors. The EFL201 3-stage mast reaches 5,000 mm but is 2,250 mm tall when lowered.
